Wife has an 04 cooper convertible. She loves it I hate it!!!! Recently had brake wear warning light came on. B.....to BMW prices. Had new discs and pads delivered via Ebay for £36. What a b of a job!!!! The 10mm star drive countersunk set screw holding the offside disc on sheared. Careful drilling and rethreading sorted. Caliper piston did not want to retract. Learnt that it needs considerable pressure when turning in clockwise (Use a pair of long nose pliers and forget the special tools).
So new pads and discs fitted but the warning light still on. Informed would need a new sensor but asked myself why as is only a circuit broken through worn away. Disconnected the sensor and filed down the contacts. Soldered a copper wire across the contacts and embeded in araldite. Refitted and reset the warning light (Key position 2 and wait 30 seconds). Success!!!! No warning light!!!!!
For those who may be concerned. As pads wear so the copper wire will be worn away and the light will come on again. Safety aspect is still there.
Saving.....£28 plus BMW price or £8 Ebay plus for a sensor!!!!!!
BMW stuffed again!!!!!!!!!!!!!!!!!!!

Forgot to mention. Caliper sliders were very stiff due to alloy oxidizing (B.... salt). Removed the rubber slider mounts and cleaned out the oxide. Refitted the sliders with Vaseline (oil or grease may rot rubber) and checked for easy sliding without excessive side play.
